Step-by-Step Instructions

Headlight (H4 / 9003) — Low and High Beam

The 2025 Z400 features a modern, aggressive headlight assembly that appears to be a full LED projector housing, but actually uses a standard H4 (9003/HB2) halogen bulb behind a projector-style lens cover. Access is direct — no fairing removal required on this naked sportbike.

Step 1: Turn the ignition OFF and allow the headlight to cool for at least 10 minutes.

Step 2: Stand in front of the Z400 and locate the headlight housing. The aggressive, angular Z-series design has a distinctive face.

Step 3: Identify the headlight housing access point from behind the housing. On the Z400, the headlight is mounted between the fork triple clamps with a relatively open rear.

Step 4: If necessary, remove the top fork clamp bolts (10mm) for additional clearance behind the headlight. Otherwise, reach around the side of the housing.

Step 5: Disconnect the electrical connector from the back of the H4 bulb. Press the release tab and pull straight off.

Step 6: Remove the rubber dust boot from the rear of the headlight housing. Pull evenly.

Step 7: Release the wire retainer clip by squeezing inward and sliding it clear of the bulb base.

Step 8: Pull the old H4 bulb out. Handle by the metal base only.

Step 9: Open the new H4 bulb with nitrile gloves. Clean any glass contact with isopropyl alcohol.

Step 10: Insert the new H4 bulb into the housing, aligning the offset tab on the base. Push firmly until seated.

Step 11: Reinstall the wire retainer clip over the bulb — spring should hold it firmly.

Step 12: Reinstall the rubber dust boot. Verify a complete seal with zero gaps.

Step 13: Reconnect the electrical connector.

Step 14: Test with ignition ON — check both low and high beam.

Step 15: If you removed the fork clamp bolts, reinstall and torque to 8.3 Nm (72 in-lbs / 6 ft-lbs).

Step 16: Verify headlight beam alignment (see Tips section below).

Front Turn Signals (1157NA) — Amber

Step 1: The Z400 front turn signals are mounted on the fork legs in a compact, modern design. They are fully accessible from the rear without any bodywork removal.

Step 2: Pull the rubber access grommet from the rear of each housing to expose the socket.

Step 3: Turn the socket counterclockwise (¼ turn) and pull it out.

Step 4: Remove the old 1157NA bulb (push in, turn counterclockwise).

Step 5: Install the new 1157NA amber bulb (push in, turn clockwise, check offset pins).

Step 6: Test with ignition and turn signal switch.

Step 7: Reinsert the socket, turn clockwise to lock.

Step 8: Reseat the rubber grommet fully for weather sealing.

Rear Turn Signals (1157NA) — Amber

Step 1: Access from behind the rear fender/tail section.

Step 2: Pull back the rubber access grommet on each rear signal housing.

Step 3: Turn the socket counterclockwise and pull it out.

Step 4: Remove the old bulb (push, turn counterclockwise). Install the new bulb (push, turn clockwise).

Step 5: Test both signals with the dash indicator.

Step 6: Reinsert socket, turn clockwise to lock.

Step 7: Fully reseat rubber grommet covers.

Tail / Brake Light (1157) — Dual Contact

Step 1: Locate the tail light housing integrated into the Z400's compact tail section.

Step 2: Remove the two or three Phillips screws securing the lens from the housing.

Step 3: Gently separate the lens to expose the bulb sockets.

Step 4: Identify the 1157 tail/brake socket.

Step 5: Turn the socket counterclockwise and remove it.

Step 6: Remove the old 1157 bulb (push, turn counterclockwise).

Step 7: Install new 1157 dual-contact bulb (push, turn clockwise — verify offset pins).

Step 8: Reinsert socket, turn clockwise to lock.

Step 9: Reattach the lens and tighten screws — snug, do not force plastic.

Step 10: Test: ignition ON (tail), both brakes (brake), both turn signals.

License Plate Light (194 / W5W / T10)

Step 1: Locate the license plate light on the rear fender above the plate bracket.

Step 2: Remove the Phillips screw or pop off the lens cover.

Step 3: Pull the old 194 wedge bulb straight out (friction-fit).

Step 4: Push the new 194 bulb into the socket (one orientation).

Step 5: Reinstall lens cover and tighten screw (1.5 Nm / 13 in-lbs / 1.1 ft-lbs).

Step 6: Verify illumination with ignition on.

Position Light (T4.2 Wedge)

Step 1: Locate the position light on or adjacent to the headlight housing — typically on the sides of the Z400's distinctive angular headlight.

Step 2: Access from the side or rear of the headlight.

Step 3: Pull the old T4.2 wedge bulb straight out (friction-fit).

Step 4: Push the new T4.2 bulb into the socket.

Step 5: Test with ignition on.

Tips, Warnings & Common Mistakes

Headlight Alignment After Replacement

  1. Park the Z400 upright and level, 25 feet from a wall.
  2. Measure the ground-to-headlight-center distance (approximately 30-31 inches / 76-79 cm on the Z400).
  3. Draw a reference line at measured height and another 2 inches below.
  4. With low beam active, the bright cutoff should be at or below the lower line.
  5. Adjust using the adjustment screws on the back of the headlight housing (accessible from behind the housing).

LED vs. Halogen — Pros and Cons

Feature Halogen LED
Brightness Good (standard H4) Excellent (up to 3×)
Color Temperature 3200K (warm yellow) 6000K (cool white)
Lifespan 500-1000 hours 25,000-50,000 hours
Power Draw Higher (60/55W H4) Lower (25-30W equiv.)
Heat Generation High Low
Cost $10-20 $30-80
Plug-and-play Yes May need adapters
Naked sportbike style Warm tone Cool white complements modern aggressive look

Modern Design Note: The Z400's projector-style headlight housing is styled to look like a full LED unit. An H4 LED upgrade can complete the modern appearance more authentically than halogen.

Legal Notes & Important Warnings

Common Mistakes to Avoid

Mistake Consequence Prevention
Touching halogen bulb glass Hot spots, reduced lifespan Use nitrile gloves
Not testing before finishing Extra work to re-access Test all functions first
LED pattern incompatible with projector housing Scattered beam, hot spots Choose H4 LEDs designed for projector housings
Headlight aimed too high or low Blinds traffic or poor illumination Verify at 25 feet, level ground
Wrong bulb type (H7 vs H4) Won't fit the socket Confirm H4/9003 before buying
Overtightening headlight bracket bolts Stripped threads Torque to 8.3 Nm (72 in-lbs / 6 ft-lbs)
No dielectric grease Corroded contacts on exposed naked-bike wiring Apply on all connectors
Rubber boot not sealed Moisture in housing, dim light Check visually for complete seal
Dropping small screws Lost fasteners, rattles Use a magnetic tray
Installing white LED turn signals Illegal / visual inspection failure Only use amber-rated LEDs
