Step-by-Step Instructions

Headlight (H4 / 9003) — Low and High Beam

The 2025 Vulcan S 650 uses a single H4 (9003/HB2) halogen headlight in its modern, angular cruiser headlight assembly. Access is direct — no fairings or body panels need to be removed.

Step 1: Turn the ignition OFF and let the headlight cool for at least 10 minutes.

Step 2: Locate the headlight housing at the front of the bike, between the fork legs. The Vulcan S headlight has a contemporary angular shape.

Step 3: Remove the three (or more) Phillips/JIS screws securing the headlight bezel or housing front ring. Loosen evenly — do not remove completely until all are loosened.

Step 4: Carefully remove the front bezel/housing ring and set it on a clean, soft surface.

Step 5: Disconnect the electrical connector from the back of the H4 bulb. Press the release and pull straight out.

Step 6: Remove the rubber dust boot from the rear of the headlight bucket. Pull evenly and gently.

Step 7: Release the wire retainer clip by squeezing inward and sliding it away from the bulb.

Step 8: Pull the old H4 bulb straight out. Handle by the metal base only.

Step 9: Open the new H4 bulb and handle by the base with nitrile gloves. Wipe with isopropyl alcohol if glass is touched accidentally.

Step 10: Insert the new H4 bulb into the housing, aligning the offset tab. Push until fully seated.

Step 11: Reinstall the wire retainer clip — it should snap firmly.

Step 12: Reinstall the rubber dust boot. Verify a complete seal with no gaps.

Step 13: Reconnect the electrical connector.

Step 14: Test with ignition ON — check both low and high beam.

Step 15: Reinstall the headlight bezel. Tighten the retaining screws evenly and snugly. Torque to 5.4-8.3 Nm (48-72 in-lbs / 4-6 ft-lbs).

Step 16: Verify headlight beam alignment (see Tips section below).

Front Turn Signals (1157NA) — Amber

Step 1: The front turn signals are mounted on the fork tubes/lower triple clamp area on the Vulcan S 650 in a modern, streamlined design. Access is easy from the rear of each unit.

Step 2: Pull the rubber access grommet from the rear of each housing.

Step 3: Turn the socket counterclockwise (¼ turn) and pull it out.

Step 4: Remove old 1157NA bulb (push in, turn counterclockwise).

Step 5: Install new 1157NA amber bulb (push in, turn clockwise, verify offset pins aligned).

Step 6: Test with ignition and turn signal switch.

Step 7: Reinsert socket, turn clockwise to lock.

Step 8: Reseat rubber grommet fully to seal against weather.

Rear Turn Signals (1157NA) — Amber

Step 1: Access the rear turn signals from behind the rear section. They are mounted on the rear frame on the Vulcan S in a contemporary design.

Step 2: Pull back the rubber grommet on each housing.

Step 3: Turn the socket counterclockwise and pull it out.

Step 4: Remove old bulb (push, turn counterclockwise). Install new bulb (push, turn clockwise).

Step 5: Test both signals before reassembly with dash indicator.

Step 6: Reinsert socket, turn clockwise.

Step 7: Fully reseat rubber grommet.

Tail / Brake Light (1157) — Dual Contact

Step 1: Locate the tail light housing — on the Vulcan S 650, it is integrated into a modern tail fairing/fender combo at the rear of the bike.

Step 2: Remove the Phillips screws (typically two or three) securing the tail light lens to its housing.

Step 3: Gently separate the lens from the housing to expose the sockets.

Step 4: Identify the 1157 tail/brake socket.

Step 5: Turn the socket counterclockwise and remove it.

Step 6: Remove the old 1157 bulb (push in, turn counterclockwise).

Step 7: Install the new 1157 dual-contact bulb (push in, turn clockwise — offset pins ensure correct orientation).

Step 8: Reinsert socket, turn clockwise to lock.

Step 9: Reattach the lens and tighten the Phillips screws (snug, not forced — plastic housing).

Step 10: Test: ignition ON (tail), front brake (brake), rear brake (brake), both turn signals.

License Plate Light (194 / W5W / T10)

Step 1: Locate the license plate light on the rear fender or tail section of the Vulcan S 650.

Step 2: Remove the Phillips screw or gently pry off the lens cover.

Step 3: Pull the old 194 wedge bulb straight out (friction-fit, no twisting).

Step 4: Push the new 194 bulb into the socket (one orientation only).

Step 5: Reinstall the lens and tighten the screw (1.5 Nm / 13 in-lbs / 1.1 ft-lbs).

Step 6: Verify illumination with ignition on (shares tail circuit).

Position Light (T4.2 Wedge)

Step 1: Locate the position light — typically on the headlight housing sides or integrated into the front turn signal unit on the Vulcan S 650.

Step 2: Access from the side or rear of the headlight housing.

Step 3: Pull the old T4.2 wedge bulb straight out of its socket.

Step 4: Push the new T4.2 bulb into the socket (wedge type, one way).

Step 5: Test with ignition on.

Tips, Warnings & Common Mistakes

Headlight Alignment After Replacement

  1. Park the Vulcan S 650 upright and level, 25 feet from a flat wall.
  2. Measure the ground-to-headlight-center distance (approximately 27-29 inches / 69-74 cm on Vulcan S — lower than most motorcycles).
  3. Draw a reference line at measured height and another 2 inches below.
  4. With low beam on, the bright cutoff should be at or below the lower line.
  5. Adjust using the two screws on the back/side of the headlight bucket.

LED vs. Halogen — Pros and Cons

Feature Halogen LED
Brightness Good (standard H4) Excellent (up to 3×)
Color Temperature 3200K (warm yellow) 6000K (cool white)
Lifespan 500-1000 hours 25,000-50,000 hours
Power Draw Higher (60/55W) Lower (25-30W equiv.)
Heat Generation High Low
Cost $10-20 $30-80
Plug-and-play Yes May need adapters
Cruiser style match Warm tone matches modern cruiser Cool tone — may look out of place

Cruiser Style Note: The Vulcan S 650 has a modern design aesthetic, so cooler LED headlights (6000K) may complement its look better than on traditional cruisers.

Legal Notes & Important Warnings

Common Mistakes to Avoid

Mistake Consequence Prevention
Touching halogen glass Early failure from oil hot spots Use nitrile gloves
Skipping test before reassembly Need to reopen headlight bezel Test all functions first
Overtightening bezel screws Cracked bezel or stripped threads Torque 5.4-8.3 Nm (4-6 ft-lbs)
Headlight aimed too low (cruiser stance) Reduced night visibility Verify at 25 feet on level ground
Wrong bulb type (H7 vs H4) Incompatible socket Confirm H4/9003
LED clearance not checked Bulb rattles or won't seat fully Measure behind housing
No dielectric grease Corroded contacts, especially on exposed cruiser wiring Apply thin coat on all connectors
Rubber boot not fully seated Moisture in headlight bucket Verify boot seal visually
Losing small screws Rattling bezel, potential water leak Use magnetic tray
Non-amber LED signals Inspection failure Use only amber-rated LEDs
