Step-by-Step Replacement Instructions

Step 1 — Safety First

  1. Park the Forty-Eight on a level surface and turn the ignition OFF.
  2. Remove the key from the ignition switch.
  3. Allow the motorcycle to cool completely before beginning work.
  4. Put on nitrile gloves before handling any halogen bulbs to prevent skin oil contamination.

Step 2 — Headlight Bulb Replacement (H4 / 9003)

The Forty-Eight uses a classic round 7-inch headlight with a replaceable H4 halogen bulb.

  1. Locate the chrome trim ring secured to the headlight bucket with 3 T-25 Torx bolts.
  2. Remove the 3 T-25 Torx bolts and set the trim ring aside carefully.
  3. Pull the rubber dust cover straight off the rear of the headlight bucket.
  4. Disconnect the wiring harness connector by pressing the locking tab and pulling.
  5. Locate the metal wire retaining clip. Squeeze the two clip ends together and push the clip up and aside to release.
  6. Grasp the H4 bulb base and pull it straight out of the headlight socket.
  7. Do not touch the glass of the new H4 bulb with bare fingers. Use nitrile gloves or a clean microfiber cloth. If you accidentally touch the glass, wipe it cleanly with isopropyl alcohol.
  8. Insert the new H4 bulb with the flat tab of the base pointing downward. The three-tab design ensures only one correct orientation.
  9. Reinstall the wire retaining clip — it should snap firmly into place.
  10. Reconnect the wiring harness connector until it clicks.
  11. Replace the rubber dust cover and press firmly to seat it.
  12. Reinstall the chrome trim ring with the 3 T-25 Torx bolts. Torque to 48-84 in-lbs.

Step 3 — Front Turn Signal Bulbs (1157NA — Amber)

The Forty-Eight front turn signals are bullet-style units mounted to the fork legs.

  1. Turn the handlebars to provide clear access to the turn signal you are servicing.
  2. Grip the amber lens cover edge and gently pry it off using a cloth-wrapped flathead screwdriver.
  3. The 1157NA bulb uses a push-and-twist socket. Push the bulb inward slightly and turn counter-clockwise.
  4. Remove the old amber bulb from the socket.
  5. Insert the new 1157NA bulb and twist clockwise until it locks in place.
  6. Gently tug on the bulb to confirm it is properly seated.
  7. Snap the amber lens cover back into the housing until it clicks.
  8. Repeat on the other side.

Step 4 — Rear Turn Signal Bulbs (1157NA — Amber)

The rear turn signals are mounted on the rear fender struts.

  1. Loosen the base bolt securing each turn signal housing to the fender strut.
  2. Carefully pull the housing outward to expose the rear of the unit.
  3. Remove the rubber grommet cover from the rear of the housing.
  4. Push the bulb in and twist counter-clockwise to release from the socket.
  5. Extract the old 1157NA bulb.
  6. Insert the new bulb and twist clockwise until it locks.
  7. Replace the rubber grommet and ensure it seats fully around the wiring.
  8. Position the housing back into its bracket and tighten the base bolt to 60-96 in-lbs.

Step 5 — Tail / Brake Light Bulb (1157 — Dual Contact)

The Forty-Eight has a compact tail light mounted on the rear fender.

  1. Locate the two Phillips head screws holding the tail light lens cover.
  2. Remove the screws and carefully set the lens cover aside.
  3. The 1157 dual-contact bulb uses a push-and-twist socket. Push in gently and turn counter-clockwise.
  4. Remove the old bulb.
  5. Align the two offset pins on the new 1157 bulb with the corresponding slots in the socket.
  6. Push in and rotate clockwise until it locks.
  7. Wipe the inside of the lens cover with a clean microfiber cloth.
  8. Reinstall the lens cover and screws. Torque to 15-25 in-lbs. Do not overtighten — the plastic lens can crack.

Step 6 — License Plate Light Bulb (194 / W5W / T10)

The license plate light is a small wedge bulb mounted on the rear fender.

  1. Locate the license plate light bracket mounted near the rear fender, just above the plate.
  2. Remove the single 5/16" bolt or Phillips screw securing the bracket.
  3. The 194 bulb is a wedge type with no twist-lock — pull it straight out of the socket.
  4. Push the new 194 bulb straight into the socket with firm, even pressure.
  5. Reinstall the bracket and tighten the bolt.

Step 7 — Front Running Light Verification

The Forty-Eight front turn signal housings use dual-filament 1157NA bulbs serving both running light and turn signal functions.

  1. The running light uses the dimmer filament; turn signal uses the brighter filament.
  2. After replacement, verify both filaments illuminate independently.
  3. If only one filament works, the bulb may be misaligned or defective.

Step 8 — Test All Lights

  1. Turn the ignition to ON without starting the engine.
  2. Verify headlight low beam illuminates with steady white light.
  3. Switch to high beam — verify the brighter filament activates.
  4. Activate the left turn signal — front and rear should flash amber in unison.
  5. Activate the right turn signal — same verification.
  6. Press the front brake lever — verify the tail light brightens noticeably.
  7. Press the rear brake pedal — verify the same brightening.
  8. With ignition ON, verify the tail light maintains a dim running glow.
  9. Verify the license plate light is illuminated.

Step 9 — LED Upgrade Considerations

When upgrading the Forty-Eight to LED bulbs:

  1. H4 LED headlight: Choose an LED with an adjustable collar for proper beam pattern alignment. The Forty-Eight headlight bucket is tight — verify the LED fits behind it.
  2. Turn Signal LEDs: The Evolution Sportster CAN bus may hyper-flash with low-draw LED bulbs. Install a Harley-Davidson load equalizer (p/n 68194-04) per turn signal pair.
  3. Tail/Brake LED: Most 1157 LED replacements work plug-and-play on the Forty-Eight without resistors.
  4. Polarity: LED bulbs are polarized. If one does not light, remove, rotate 180 degrees, and reinsert.

Step 10 — Headlight Aiming

After replacing the headlight bulb:

  1. Position the Forty-Eight 25 feet from a flat vertical wall with the bike on level ground.
  2. Mark a horizontal line on the wall equal to the height of the headlight center.
  3. Turn on the low beam. The top edge of the focused hotspot should be at or slightly below the marked line.
  4. Adjust vertically using the adjustment screws on the headlight bucket.
  5. The beam should be centered left-to-right. Tighten all adjustment hardware when finished.

Tips & Warnings Table

Category Detail
⚠️ WARNING Never touch a halogen bulb glass with bare fingers. Skin oils create microscopic hot spots that cause premature bulb failure. Always wear nitrile gloves or use a clean cloth.
🔧 TIP Keep a spare H4 bulb and a pair of 1157NA bulbs in a small zip bag under the seat or in your saddlebag. They weigh nothing and can save a dangerous ride home after dark.
💡 TIP Load equalizers for LED turn signals should be wired in parallel at the turn signal connector, not near the fuse box. This ensures proper CAN bus load simulation.
⚠️ WARNING Always re-aim your headlight after any headlight bulb replacement. A misaimed headlight blinds oncoming traffic and is a ticketable offense in Florida.
🔧 TIP Apply a thin coat of dielectric grease to every bulb contact before installation. This is especially important on the Forty-Eight due to vibration from the Evolution engine.

Common Mistakes to Avoid

Mistake Consequence Prevention
Touching halogen bulb glass with bare fingers Premature bulb failure Always wear nitrile gloves
Installing H4 bulb upside down Wrong beam pattern; road not properly lit Align the flat tab downward — only fits one way
Forgetting to reinstall the rubber dust cover Moisture, dust, and bugs enter headlight bucket Seat the cover firmly before reinstalling trim ring
Using 1156 single-filament in dual-filament position Only running light or brake light works — not both Use 1157 dual-contact for turn/brake positions
Skipping headlight re-aim Blinds oncoming drivers; fails inspection Always re-aim at 25 feet after any headlight service
Overtightening tail light Phillips screws Cracked lens; water enters housing Torque to 15-25 in-lbs
Installing LEDs without load equalizers Hyper-flashing; incorrect bulb-out warnings Install resistors at turn signal wiring points
